It has served me awhile but the coolant i use is recommend for aluminium and not brass which maybe causing the breakdown of the brass (zerex) I have since drained and switched to DI water which i change every 2 service intervals.I am pretty sure the brass/copper is contaminating the fluid .
I really dont want the plastic version blowing out on me, I usually keep an eye on my cooling system so im contemplating a full aluminium. I will be replacing thermostats with the new radiator. Is there any specific thing to look for when purchasing a new alum rad? (brand cores material etc)

there may be an abundance of generic alum rad options, but i'd suggest sticking to good branded ones like Mishimoto or Koyo. The geenric chinese ones may have some build quality issuses, but this is not from firsthand experience, more anecdotes.

What do I look out for when buying a radiator cap? I previously had a metal radiator in my car and put back a plastic one. I was doing some troubleshooting and used the cap(which basically new) from the metal radiator in the plastic one and it wasn't a tight fit and when I drove the car it leaked coolant from the cap. Was there a rating difference or something?

There are two styles of caps. You may have had the wrong one in place.
Also I have seen some new rads not accepting the cap they are supposed to take.
